In my attempt to run a flex plate prior to setting up a balancer at the non drive end of the crank I've come up with a meshing problem with the starter. Seems it's hell bent on eating the flex plate ring gear it is getting full engagement but is real noisy. Swapped out starters and gone back to the flywheel and now its having a crack at the flywheel. Looks to me that the adapter plate and housing isn't doweled right.

Craig i had the same problem when i replaced a ring gear ,it was making a racquet and shaving metal of the gear it turned out that one of the spacers had dropped down allowing the starter to move ,replaced spacer and it was ok .

Hi Ken,

I stripped it down today. All the spacers were intact and in place. I compared the hole centres of the adapter plate and engine mount and all looks to be aligned ok. I have compared both the drive plate and flywheel together and they don't appear worn or any different in dimension. I also compared 3 starters and all the pinions don't appear to be worn greatly. I found some specs online for pinion diameters and they look to be ok.
Seems this is a curly one bugger it.

It looks from the pics that there is nowhere enough engagement depth of the gear/pinion. If the engaged tooth does not drive the ring gear far enough the next pinion tooth 'slaps' the top of the next tooth - very noisy and can destroy the gear and pinion
Its only a guess from the pics but 1.5mm 'tighter' engagement would make a difference. These gears are not precision gears and plus / minus 0.25mm of the correct centre distance should work fine. The correct center distance should be the same as the original set up if you are using standard parts
If non standard parts- the bushies method- fully bottom the pinion teeth in the ring gear - measure this centre distance - add half a mill to this then bore the starter flange hole to this dimension
The set up also has to be very rigid - no starter flex when you hit the button

Hi Will, the pictures are a bit deceptive as the tooth contact on the top edge of the flywheel tooth is the leading tooth of the pinion. If you look at the pictures noting the starter rotation of clockwise and the flywheel being the opposite anti clockwise it will make sense. This doesn't negate insufficient engagement or wear. From what I could work out it appears to make the most noise when there is an amount of kickback on the compression cycles. That's where the binding would occur.

Anyway I've had a win. I tested all 3 starters and picked the one with the best torque reaction and current draw. I then intended to strip it and fit the best pinion (least wear and largest diameter) but it turned out to be the better of the three. I ditched the intermediate plate as it was thinner than the standard plate. Reassembled the lot and tested it with a fully charged battery and it's heaps better. It still has the tinny sound of the flex plate as its not rigidly mounted to a torque converter. All that's left is to dress some of the teeth on the ring gear and it should be all good.

Now onto making the adapter for the balancer.
